The expansion of electric vehicles (EVs) and eco-friendly trends has highlighted the importance of efficiency and reliability in Integrated DC-DC Converters (IDC), which play a critical role in voltage conversion and control. These factors are essential for improving driving range and energy efficiency. In particular, heat generation in high-voltage conversion systems is a major cause of efficiency loss and failure, necessitating the development of effective cooling systems. This study aims to fabricate a water-cooled IDC by employing Friction Stir Welding (FSW) technology to secure the optimal welding zone between the housing and cover, thereby enhancing thermal management performance while reducing manufacturing costs. The study analyzed the effects of welding parameters, such as rotation speed (RPM) and feed speed, on weld quality during the FSW process. Various experiments were conducted to determine optimal welding conditions. Evaluation criteria were established based on ISO25239-5, and comprehensive analyses, including destructive and non-destructive tests (C/T), leak tests, and others, were performed to develop a highly reliable welding technique. This technology contributes to improving the cooling performance and addressing thermal management issues of IDC while enabling efficient manufacturing processes. This research enhances the thermal management performance and reliability of IDC, providing a practical manufacturing solution for producing key components for environmentally friendly EVs. |
